I'm thinking casting as well, something is wrong. I wouldn't be able to rest until I cured it.

I can make a stud but since it's the PS adjusting stud/bolt it will see movement from time to time.  so I don't see the reason in the stud over the bolt?  Whatever sealant is used it will still move around during the adjustment.

Also when I put on gaskets a always used a thin coat of RTV.  I've never used the Permatex High Tack Gasket Sealant.  Is it better over the RTV?

NEVER use RTV on a gasket surface. Was never intended to be used for that purpose. That crap will get into everything, and will make the gasket surface slick allowing the gasket to move around. If you need to use something on that gasket use permatex high tack as mentioned in a previous post.

I would check the bolt length, could be running out of threads and not torquing down.

In my opinion, when you find that you are chasing your tail, stop. Go back to the beginning and take your time. Most problems are self inflicted. Use the proper tools, have the proper parts and verify everything, every step of the way. Never assume anything, always double check the parts and your work. Most of the time it is something simple. We tend to make things more complicated than they really are. Read and follow the instructions and use the FSM whenever you can.[/font
